Workstation Design Guidelines with Emphasis on Assembly Error Prevention: A Proposed Model for Intervention in Car Manufacturing

A model that includes progressive levels of assembly workstation design characteristics was developed. It provides guidelines to prevent assembly errors while integrating ergonomics, quality, and production perspectives. The initial site for developing and applying the proposed model of intervention was a car assembly plant located in Mexico. This plant produces cars for a major U.S. car manufacturer with a yearly production volume of over 280,000 vehicles. Once proven successful, the application of workstation design guidelines derived from the model was extended to other manufacturing sites in Mexico and the U.S. The model was developed as an intervention framework for continuous quality improvement comprising three levels: Basic, Advanced, and Ideal. Each of the three levels is briefly explained in this paper. Even when other design principles and guidelines for assembly workstations have been presented in the literature, they tend to emphasize the physical aspects of the work environment or are significantly oriented toward the lean manufacturing approach. The proposed model emphasizes assembly error prevention and harmoniously integrates ergonomics, productivity, and quality perspectives.
