The rotary ultrasonic machine is used to machine high-strength material and is used in a number of applications in the aeronautical industry. The cutting performance of the rotary ultrasonic machine primarily depends on the design of the horn. To increase the life of the tool and force of cutting, a high amplitude of vibration is to be employed which inturn enhances the workpiece’s surface quality. A stepped horn was designed using a computer-aided design. The paper focuses on the design parameters of a stepped horn.ANSYS has been used to analyze the change in stepped horn material. Applications that require high strength and better performance use stainless steel rotary horn that have high amplitude lines whereas for low amplitude applications, titanium alloy is used as material for the stepped horn.
